I get this intermittent message on a clients computer when opening PDF's files and it is nearly stumping me. I believe it is some sort of issue with Thunderbird because this never happened with outlook and I recently transitioned them from pirated Outlook to Thunderbird.

This issue never happened with Outlook.

The PDF opens fine when accessing it through the sent box via webmail from the person who sent it.

Only happens when opening the PDF directly through Thunderbird.

Computer is running XP SP3 + Microsoft security essentials.

Any thoughts?

Adobe reader opens and gives the error.

All other computers are running the same setup with no issues, i'll have to check on AV issues but like i said it opens fine when doing it manually through webmail.

Then why would you think the problem is with Thunderbird?

If this is where you're getting the error then TB has performed its hand-off and the problem is either with the PDF itself or the reader. Unless you can open the PDF by downloading from webmail then you've got another issue.

You can also check with another reader (Foxit, Sumatra). Install and make it temporarily the default reader. If you can open it from TB to Foxit (e.g.) then you know the problem is definitely with Adobe.
